The absolute FIFO date requirement you are describing is basically FIFO lot control. If your system has lot control functionality, you may want to consider entering the Julian data stamped on the parts as the lot identification (you would have to do this when the parts are received into inventory) and get your computer to direct the picking/shipping by lot number (or container ID). I am assuming that the container ID barcodes are unique to each container. If so, you would be assigning the lots to the specific containers. If you are scanning the container bar code as part of the shipping/picking process, your system can enforce your lot control policy. If possible, you should avoid mixing lots within the same location. This would will make the picking process much easier and eliminate the need for additional identification on the outside of the container. If you can’t do this, you need to find a way to get the lot number on the outside of the containers where the lift truck operators can clearly see them.

Be aware that lot control can be a major headache so don’t do it unless you absolutely need to do it.  Generally lot control is set up by item, so if the items are unique to just this customer you should be able to turn on lot control for him without impacting the other customer shipments.

Hello List mates,

 

                         It is going to be a long drawn out post, so bear with me.

Our company is an automotive supplier to the big 3. One of our customers would like us to ship parts based on the Julian date stamped on the parts. The parts are shipped in containers with pay tickets (barcodes). The date on the container barcode may not be the same as the Julian date on the individual parts.

Our original FIFO method was to allocate multiple FIFO lanes for each part number. The current overflow conditions overwhelmed our assigned lanes. Same part numbers are in multiple overflow lanes, making it very difficult to know which ones to ship next. If there are a lot of trucks lined up outside the loading dock, the hi-lo drivers grab the easiest to reach containers, rather than the correct one. The tendency is to grab full containers rather than the partial (correct) so that the trucks may be loaded faster. Due to the weight of the parts it not possible to feed the parts at one end of a lane and consume from the other. Using color coded labels are other visual aids has not worked, because labels can fall off /or are not visible (containers are stacked 3 high). We have no automated (no database showing aged inventory). So, 100% physical verification is only way. Surprisingly not very much is available on the web about manufacturing FIFO. Any help would be greatly appreciated.

Like I said, the level calculation is very simple - the magic lies in the balancing of Safety Stocks and Replenishment Cycles. As always, there is a lot of pain involved as well: Managing accurate lead-times, (which you should be able to control!) and proper forecasting. Forecasting is absolutely key - in my opinion probably one of the biggest factors messing up investments in stocks.

 

Some things to keep in mind when setting safety stock:

 

    Accuracy of forecast: More accurate forecast, lower safety stock

     Lead-time: Longer lead-time, higher safety stock

     Lead-time accuracy: Higher variance, higher safety stock

     Review period: Longer review period, higher safety stock

     Replenishment cycle: Shorter cycles, higher safety stock

     Target Service level: Higher levels, higher safety stock (Linked to criticality)

I heard positive things about this forum. Can someone help me with these basic questions?

 

  1. What is the difference between the following types of stock

Vendor stock

Vendor consigned stock

Vendor consignment stock

 

  1. When you have stock at your customer’s location, which is owned by you the vendor, what is it called? – customer consignment stock??
  2. when you have stock at your site which is owned by the customer, what is it called? – customer stock??
  3. What is the best method of doing physical inventory to a material that is in a fixed bin and is being constantly picked and being replenished? Cycle counting does not seem to work as it puts a hold on picking. Continuous inventory with 0 stock check does not seem to work as the stock never gets to 0. It gets replenished when it hits the minimum threshold?

I only could give some suggestion to your question no. 4.
There is a few ways you could cycle count these active locations:
1) Active location count methodology
a) Count and reconcile : Quantity on hand - quantity allocated = quantity avialable
Reconciliation usually on quantity allocated vs picked ticket which are picked
b) Last pick balance count check vs system quantity (This is not recomended if your facilities running on 24/7)
c) Schedule windows time for cycle count at before replenishment and other activities started.
 
My favourite method is 1.b. with a little bit of extra work that balance quantity is counted for every single pick transaction. You will be able to track pick error easily.

I believe there are several methods of cycle counting, namely ABC
approach, zone counting and location accuracy methods. I understand
the ABC approach to counting based on material value. You count the
most important ones more often.

My question is how do the zone method and location accuracy approach
work in terms of cycle counting ? Do you divide your warehouse into
zones, then count each zone several times a year? Do materials have
to be in one fixed location for this to work?

In the same way how does the location accuracy approach work in the
context of cycle counting? I understand  the purpose of location
accuracy is to make sure the location indeed has what the record
says it does. But how does this method work as cycle counting? How
do you set yp the procedure whereby each location is counted several
times a year. What if the same material is in several bins? Can you
combine more than one approach in cycle counting program?

can some expert here explain to me how these approaches can be used
in practice?

It all depand on the business requirement of which cycle counting approach are used.
ABC method need to categorised SKU either in term of value or volume.
If value are use then the highest value SKU would be counted more frequently.
If volume are use then the fastest moving SKU would be counted more frequently.
This cycle count method are based on SKU not not counted by location base.
 
Location base cylce counting are totaly different from the above method. This is the initial cycle counting for IRA (Inventory Record Accuracy). Usually a large warehouse with a lot of locations that accomodate several customer would practice this.
 
Accuracy are measure with location base vs system SKU, Quantity, Batch (if this is recorded). Zoning an area would divide the requirement of counting and frequency of the count.
If Zone (Cosmetics) needed to be count more frequently the number of location would be divide with number of cycle count period working days. Example 2000locations divide by 75 days (complete cycle of each quarter) where 25 working days per months. Zone for Paper Product need to be counted within a 150 working days cycle this can be setup differently. 
 
In location base cycle counting you do not need to count the same SKU even it store at several different bin. This methodology does not take into consideration of volume or value. 
Pure inventory objective is to achieved 100% accuracy. And this is the best way to achieved this as cycle count inclusive of empty location (you will find empty location with unknown item - UFO : unidentifying forgotten object) somebody just left it there. Where as ABC emphasize on value and volume. The count are SKU base, frequently zero quantity location are very much been left out from count, this is where you will find UFO when you do a Physical Inventory.

I'm trying to identify additional ways of making the most of customer-
returned merchandise.  We occasionally have employee sales.  We also
use a liquidator at times.  The main problem is finding the time to
go through the returned merch to determine if it's 1st quality, 2nd
quality or trash.  What other options are there?  We primarily sell
electronic equipment (CD/DVD players, mp3 players, etc.)

I was a Director of Operations for a national
distributor of consumer electronics, most of our
manufacturers took their merchandise back, via a RMA.
Is this not an option for you?

For those few manufacturers who didn't take the
merchandise back, we had our returns notate the
customer problem and then do a quick once over ( plug
in and play ) on the merchandise to determine it's
quality rating ( 1st, 2nd, or trash ). When we offered
it to employees at a deep discount, they were
ecstatic, not only did we recoup some of the loss, it
was a great perk for our employees. I think the
employee satisfaction will far outweigh the investment
you will need to make in time and labor spent to
refurb or check the merchandise.

Ps. All items were sold "as is" and no returns.

Kanban is a possibility though most kanban systems are primarily designed to control the replenishment process and use a separate mechanism for actually relieving inventory (direct issues to production orders or backflushing). You could set up a kanban system that automatically relieves inventory by the kanban quantity each time a kanban is replenished, but that prevents you from tracking costs at the production order level.  

The issue with “the guys will not check off” is a management issue. Obviously, whoever is responsible for this group of workers is not requiring them to do it or it would be done. You need to develop a process that best meets the overall needs of your business. That means considering the impact on planning, accounting, inventory, and the shop floor. Maybe it’s kanban, maybe it’s backflushing, maybe it’s something else. In either case, once you define the best process, if your managers are unwilling to require employees to follow it you will continue to have problems. We are an automotive parts distributor and we have been relying on
another party to do parts warehousing for our parts.  Could anyone
give us any formula on the size of the warehouse that we need provided
that we know our annual sales and total SKUs and also the monthly
average demand for the parts?  Your help is much appreciated since we
are thinking of setting up our own warehouse.

depends on your company's long term plans - projected sales say 5, 10
or 20 years - relative to ownership of your warehouse site (owned or
leased) plus atleast 20% of projected sales provision for unexpected
increase in sales or volume.  you could also use data on your
experience  with your present contracted warehouse as a helpful guide
for your plan.
the space you are provided for, if there are conflicts with your sales
schedules.

i want to know that how "holding cost" and "setup cost" can be
calculated for inventory system of raw material. Kindly send me some
suggestions in this regard, or if someone has some queries about my
question then plz feel free to ask me any related questions.
